Make the mould out of marine ply with a very smooth epoxy coating to prevent the fibreglass sticking. Any fibreglass supply shop will be able to guide you through the process.

Marine ply is very, very expensive, You can make a one off mould out of MDF i think. My uncle does a bit of fibregassing and he is gonna make one up for me using 6mm MDF. I hope thats right?

Can you use MDF, or will it be too weak. I think i realise why Brayden suggested marine ply, Cause its thicker and you can shape it? I.e. round the edges off...Is that right? (apart from being waterproof)
